check the spelling of the real domain name in the smtp RCPT line in your logs to be sure it is your domain.
It would be useful to know the actual recipient domain name so we can do checks.

The bug is, that hMailserver needn't to deliver these mails outside. It should had handled it all internally instead. Since you did a reply to all then if the mail had come from mailer-daemon you would have been trying to send mail to the non existant mailer-daemon. But the mail.txt file in your zip already has mailer-daemon in the to address so you need to find which software is generating mails with mailer-daemon...

Just switch the catchall OFF and problem solved and no ones time is wasted exceppt the person who can't type an email address correctly, but they find that out pretty quick when the mail is bounced to them and they can correct it without bothe...

which version of hmail are you using?

I have a suspicion that allowable line length could be 100,000 characters long but I'm not too sure whether this applies to individual text lines or all text lines combined.

you create their account in hmailserver. Then if you can open email clients from both accounts on same pc so one is in one window and the other in another window, you can drag and drop mails/folders from the cyrus account the hmail account.

What you have posted as the full mail does not have a closing CRLF CRLF so if that was what you actually forwarded that could have caused the failure as gmail would have been waiting for the end of message which didn't arrive and would terminate the connection.
