Personally I use a script to automatically archive (move) the last months logs into a zip file, and run that script once a month using scheduled tasks. For SPF, ~all is a softfail, not an actual fail. Try -all which is the actual fail directive for any other mail server other than your mx listed ones.
You can use greylisting and other anti-spam checks on a backup MX server. Best not to use them on redirected mail from that backup MX though.

It sounds like you would want to talk to your firewall administrator and get them to check the logs to see if the connection is getting that far or not.

I just did a similar test on my production server (so that I could see the debug logs which I don't have on very often!) and couldn't reproduce the error. I'm not having any issues with unauthenticated 'external to local' where 'local' is an alias address on the domain.
Post some logs - show us what is actually happening when an 'other smtp server' triggers the error on your server. Without logs, its really hard to guess what is going on.

Some log snippets (enable SMTP logging if you haven't already) would be useful to see what is actually going wrong here. Unless you are specifying the same domain in the 'from' field on the second SMTP server, it should not require authentication against the server that is accepting email on that do...

I've installed both of the out-of-band hotfixes on two different hMail production machines with no issues. I've not had to uninstall them.
1 server uses MSSQL 2005 Standard, and the other the inbuilt MSSQL 2005 express. Both are currently running hMail 5.2 b356.

Turn on SMTP logging and check the IP that is being used when you send mail.
In my experience, most programs when sending via the localhost actually use the external IP address, not 127.0.0.1
You may need to modify (or create) a different range to the My Computer one.

Defence in depth is always fun - Adblockplus + NoScript + Flashblock = very few ads or annoyances.

Would it be worth creating a feature request to add a spool/queue of the last 50 or so debug entries (held in memory normally and overwritten as new entries come in of course) so that the 'prior' is then written to disk in the case of an application error?

Given the database holds meta data and not the actual messages (they are stored on disk as individual files) you will be very hard pressed to reach the 4 Gb limit... Normal operational monitoring should be put in place if you are creating that much database information, and that would catch the data...

Web browsers don't do reverse lookup checks against web servers - some (usually university) mail servers do against other mail servers.

As long as the 'notify that message is in queue' time is configurable, this would be nice to have. I'd still prefer to have customisable intervals (different poll) first though - the main reason messages get put in a queue on my servers is on the rare off chance that other mail servers have greylist...
